Quick answer

The exhaust gas recirculation valve is meant to feed a measured amount of exhaust back into the engine to keep combustion temperatures down, and the control unit cannot detect it happening. On diesels and direct-injection petrols this is nearly always carbon: the valve or its passages have soot-clogged solid.

How the car works this out

The control unit does not measure the recirculated gas directly. It commands the valve open and looks for the expected consequence, then compares what it sees with what it expected. Depending on the system that consequence is a drop in the mass airflow reading as exhaust gas displaces fresh air, a change in manifold pressure, a rise in intake air temperature, or a pressure difference across a metering orifice in the recirculation pipe. When the commanded opening produces no measurable change, the control unit records insufficient flow.

Most likely first. A code names the check that failed, not the part that failed it, so more than one of these can produce the same number.

    How to check: Take the valve off and look. Soot deposits are unmistakeable, and on a badly affected engine the passage in the manifold will be reduced to a pinhole.

What to do about it

  1. 1Have the valve inspected rather than replaced blind. Cleaning a carboned valve and its passages is a fraction of the cost of a new one and is often a complete fix, though it is dirty work and on some engines the manifold has to come off.
  2. 2Check the differential pressure sensor and its hoses first if the system uses one. A blocked sensing pipe reports no flow when the flow is fine, and it is a much smaller job.
  3. 3On a diesel, ask why the valve carboned up. A pattern of short cold journeys is the usual answer, and unless that changes the cleaned valve will block again.
  4. 4Beware of blanking plates. Fitting one guarantees the code stays and does not address the reason it appeared, and on a diesel it increases soot and particulate filter loading.
  5. 5Expect the code to need a full drive cycle to clear after the repair, because the check only runs under particular conditions of speed and load.

Can you keep driving?

Yes

A valve that is not flowing enough exhaust gas is the safe direction for this fault to fail in — the engine simply runs as though the system were not fitted. The consequences are gradual: higher combustion temperatures, more nitrogen oxides, and on a diesel more soot going into the particulate filter, which brings its own and far more expensive problems later. There is nothing about it that makes the car unsafe to drive today.

Will it fail an MOT?

There is a genuine irony to this code at MOT time. The system it describes exists to control nitrogen oxides, and nitrogen oxides are not measured in the MOT emissions test at all — the petrol test measures carbon monoxide, hydrocarbons and lambda, and the diesel test measures smoke opacity. So a completely dead recirculation system has essentially no effect on the readings the tester takes, and the car will fail purely and entirely on the illuminated lamp, which is a major defect. On a diesel there is one indirect route: a clogged valve raises soot output, and a diesel fitted with a particulate filter fails on visible smoke of any colour, so a long-neglected valve can eventually cost you the smoke test as well as the lamp.

Will P0401 fail an MOT?
Yes, but only through the lamp. An illuminated engine management lamp is a major defect on petrol cars first used on or after 1 July 2003 and diesels from 1 July 2008, so the test ends in a failure. The gas readings themselves are usually unaffected, because the recirculation system controls nitrogen oxides and the MOT does not measure them — the petrol test looks at carbon monoxide, hydrocarbons and lambda, and the diesel test at smoke opacity.
Can I clean an EGR valve instead of replacing it?
Often yes, and it is worth asking for. The overwhelming majority of these faults are carbon deposits rather than a failed component, and a valve that is cleaned properly along with the passages behind it will usually work again. Cleaning is much cheaper than replacement. What it does not do is change the reason it carboned up, so if the car does mostly short cold journeys the deposits will return.
Is it safe to drive with a P0401 code?
Yes. A valve not flowing enough exhaust gas makes the engine behave much as it would without the system fitted, and nothing unsafe results. Over time combustion runs hotter, which on a petrol can cause pinking under load, and on a diesel the extra soot loads the particulate filter faster. Neither is urgent this week, but both get more expensive the longer they are left.
Should I fit an EGR blanking plate?
No. It will not clear the code, so the lamp stays on and the car still fails its MOT on that alone. It also removes emissions equipment the vehicle was type-approved with, and on a diesel it increases soot production, which loads the particulate filter faster and pushes you towards a far more expensive problem. Cleaning or replacing the valve deals with the fault properly.
